Why candle jars break in the mail
A single clean drop rarely cracks a jar. What does the damage is a corner hit, a jar that rattles loose inside an oversized box, or two jars knocking against each other in a multi-pack. So the job of the packaging is to keep the jar from moving and to crush before the glass does. A mailer that is an inch too big around the jar will fail with thicker board than a snug one will with thin board.
Mailer style, flute and closure
Most candle brands choose a roll end tuck front mailer. It ships flat, folds up in a few seconds, and the tuck front plus dust flaps hold the lid shut without tape. We also build tuck top cartons and shipper-style boxes with a full-depth lid when the jar is tall. In corrugated, E flute is the thinner choice, it prints cleanly and suits a single small or medium jar. B flute is thicker and cushions more, which is the better pick for heavy soy pours, large three-wick jars or two-jar sets. The insert is where the protection comes from
We die-cut corrugated inserts with a round or square cavity sized to your jar, with a lip that keeps the lid area clear. For sets, an insert with a divider stops the jars touching. If the candle is heavy or fragile, a custom foam insert gives a firmer hold than board alone, though it adds a material your customers cannot recycle at the curb. Whatever you choose, we ask for the real filled jar, with lid, because pour height and lid shape change the cavity depth.
Sizing the box to the jar
Measure the jar diameter and height with the lid on, and weigh the filled candle. The cavity should let the jar drop in without force but not shift when you shake the box. Allow for the insert walls and, if you wrap the jar in tissue, for the tissue too. We work out the outside dimensions from those numbers and draw a dieline before anything is cut.
Printing and when to use a different box
Kraft board with one-color ink is a clean look that suits a lot of candle brands, while white-coated corrugated takes full CMYK or Pantone-matched color for a brighter print. You can print the inside of the lid too. If the box is mainly a gift presentation piece and the shipping carton is separate, a two-piece candle box inside a plain mailer is often the better combination. For retail shelves, a folding carton such as our candle jar boxes is lighter and sells better, but it is not a shipping box on its own.
