The insert is the product, not the box
A chocolate that arrives face down with a smudged edge is a returned order regardless of how good the outer looks. The insert is what prevents it, and there are three practical choices.
Vacuum formed PET trays are formed to your exact mold. Each well grips the piece, the tray lifts out cleanly, and the finish reads as premium. This is what most boxed assortments use.
Molded pulp is formed from recycled fiber, fully recyclable in the same stream as the box, and increasingly the choice for brands whose story is sustainability. It gives a softer, matte look and needs slightly more clearance than PET.
Die cut paperboard dividers are the most economical. They create a grid rather than a fitted well, so they suit uniform square or rectangular pieces better than domed or irregular shapes.
Whichever you choose, send us a sample piece or the mold dimensions. An insert cut to the exact piece dimension will not accept the piece, and how much clearance to build in depends on the material.
Rigid or folding carton
A rigid box is built on a chipboard frame and wrapped, so it holds its shape, opens with a satisfying weight and survives being kept as a keepsake box after the chocolates are gone. It ships assembled, which costs more to freight.
A folding carton ships flat, costs less to make and to mail, and still takes every finish a rigid box does. For a gift assortment at a premium price point, rigid usually wins. Heat, bloom and what packaging can and cannot fix
Chocolate blooms when it warms and re-sets, leaving a pale streaked surface. Packaging cannot stop bloom, because bloom is a temperature problem, but it can slow it down and it can stop the damage that gets blamed on it.
A close fitting insert stops pieces rubbing against each other, which is what causes most surface scuffing. A rigid outer or a double wall shipper adds thermal mass and buys time in a hot vehicle. A foil laminate or a metallized liner reflects radiant heat. None of that replaces a cold chain in summer, and it is more honest to tell a customer that than to sell them a box that promises it.
What a chocolate box is best for, and what it is not
Best for: boxed assortments, bars and tablets, truffles, pralines, corporate gifting, wedding and event favors, advent calendars and subscription chocolate.
Not the right choice for: bulk unwrapped product going to a commercial kitchen, or anything shipping unrefrigerated across a summer transit where the real answer is insulated shipping rather than a prettier box. How to size a chocolate box
Start from the piece, not the box. Measure one chocolate at its widest and its tallest point, decide the grid you want, then allow for the insert wall between each well. The outer is built around the finished tray, not the other way round.
