The insert is the protection, not the box

A corrugated wall stops a corner impact. It does nothing about the shock that travels through the box to the device inside, and that shock is what cracks a screen or unseats a connector. What absorbs it is the material between the device and the wall.

Foam density is the variable, and it is easy to get backwards. Foam that is too soft bottoms out under a heavy device and transmits the whole impact. Foam that is too firm barely deflects and does the same thing. The right density deflects and recovers under the actual weight of your product, which is why we ask for the weight rather than just the dimensions.

Static, and the products that need to care

A finished device in a plastic housing is generally fine. A bare circuit board, a connector assembly, or a component with exposed pins is not, and ordinary foam can generate enough charge in handling to matter.

Anti-static and conductive foams and ESD-safe bags exist for exactly this and cost very little more. If any part of the pack touches exposed electronics, specify them and stop thinking about it.

The second layer problem

Almost every electronics pack has a first layer people care about and a second layer nobody plans. The device sits in a fitted well and looks superb, and underneath it the charger, the cable and the manual are loose in a cavity, so the pack rattles and the accessories arrive tangled.

Give the second layer the same attention as the first: a separate tray, channels for cables to coil into, a slot the documentation slides behind. It is the layer the customer reaches when they are already committed, and it is the one that decides whether the product feels finished.

Leave room for the labels you will need later

Electronics packs accumulate label area. Model and serial numbers, compliance marks, importer details, and handling marks that apply when a product ships with a lithium cell. If the artwork uses every panel, those labels end up stuck over the design at the warehouse.

Reserve a flat, unprinted or lightly printed rectangle on a panel that a scanner can reach without opening or turning the pack, and keep it clear of folds. It costs you nothing at design stage and saves a compromise later.

Retail and direct to consumer want different packs

An open-shelf retail pack has to survive being handled and put back, resist casual theft, and read from a distance. That points to a window or a photographic front panel, a tamper-evident closure, and space for a security tag.

A direct-to-consumer pack is only ever opened by the buyer. The exterior can be plain and the spend moves inside, to the reveal, the insert and the accessory layer. Trying to make one pack do both usually produces a box that is over-designed for the warehouse and under-designed for the customer.
