What a foam insert actually does
Loose product in a void fills with movement, and movement is what breaks things. Foam takes up the gap and absorbs shock at the points where the product touches it. Cavities are cut to the real shape of the item: a camera lens, a perfume bottle, a ceramic mug, a set of surgical-style tools. Because the item sits in a pocket rather than floating in padding, it arrives in the same spot you packed it, and it looks deliberate when the customer opens the lid.
Foam types and which to pick
Polyethylene (PE) foam is the workhorse. It is firm, clean-cut and resists moisture, which suits electronics, tools and heavier glass. EVA foam is denser and smoother, and it is the usual choice when the insert is part of the presentation, such as jewelry, watches and gift sets. Polyurethane (PU) foam is soft and springy, good for fragile items with irregular shapes, but it crumbles over time and does not look as crisp. How to measure for a foam insert
Measure the product at its largest length, width and height, including caps, handles, straps or anything that sticks out. Then add what you need for the cavity: a snug fit means roughly 1 to 2 mm of clearance per side, and slightly more for products with a coating that scratches. Foam depth should cover at least half the product’s height, otherwise it will tip. If you have the item, send photos with a ruler in frame. If it is still in development, send the CAD file or the measurements and we will work from those. The more exact the numbers, the less trial and error on the first sample.
When foam is the wrong choice
Foam is not cheap per unit compared with paperboard dividers, and it is not the greenest material. If your product is light and not very fragile, a corrugated or paperboard custom packaging insert does the job for less and recycles more easily. If the product is mainly about the unboxing, a rigid box with a wrapped insert tray looks better. Foam earns its cost when the item is fragile, expensive or has to survive carrier handling.
