Why split the box into two parts
The sleeve and the mailer have different jobs, and splitting them solves a real problem. The mailer has to survive handling, so it uses corrugated board or sturdy paperboard and a locking lid. The sleeve is a loop of printed paperboard, usually lighter, which can carry full-coverage graphics, a product photo or a seasonal design. When you change the artwork for a holiday, a collaboration or a new scent, you can reprint the sleeve and keep the same mailer, which often means less inventory tied up in printed boxes.
Sizing: the sleeve must fit the mailer exactly
Start with the mailer: measure the product, add about 1/8 inch of clearance per side, then add the insert or tissue depth. The sleeve then wraps the outside, so its inside dimensions equal the mailer’s outside dimensions plus a small allowance for the paper thickness. Too loose and the sleeve slides off in the truck; too tight and customers tear it during unboxing. We calculate the fit in the dieline, but it helps to know if the contents are a bottle, a set of jars or a flat apparel item.
Materials and finish
- Mailer in E-flute or B-flute corrugated board, or in rigid paperboard for a lighter gift look.
- Sleeve in folding carton paperboard, roughly 16 to 24 pt.
- Full-coverage CMYK or Pantone-matched printing on the sleeve; kraft or printed interior on the mailer.
- Matte, gloss or soft-touch lamination on the sleeve.
- Foil stamping, embossing and spot UV on the sleeve logo.
- Custom inserts in paperboard or foam when the product needs to stay put.
E-flute gives a smoother print surface and a thinner profile. B-flute is a little thicker and cushions better when the contents are heavy.
Designing both surfaces
Treat the sleeve and the mailer lid as one composition. The sleeve usually carries the front, back and spine, and the lid beneath it is seen only after the sleeve slides off, so it is a second reveal and a good place for a pattern, a thank-you line or a QR code. Leave the sleeve seam on a side or the back, not across a logo. Keep key text away from the open edges, where the sleeve is handled most, and tell us the finished product so the cut-out or insert behind the lid sits correctly.
Shipping with a sleeve
A sleeve over a mailer adds a loose layer, and loose layers scuff in transit. If you are shipping directly to customers, discuss with us whether to ship the sleeve flat in the box and let the customer slide it on, or apply it before shipping and add a belly band or tape to hold it. For parcel carriers that tumble boxes, an outer shipper carton may still be sensible when the sleeve has heavy ink coverage.
