Built around the device, not around a standard box
Vape hardware varies a lot. A slim pen, a boxy pod mod and a kit with a charger, a spare coil and a cable all need different cavities, and an oversize box with a loose device inside looks cheap and arrives scuffed. The carton starts from a measurement of the device itself. Take the longest, widest and thickest points, include anything that sticks out such as a button or a mouthpiece, and add about 1/8 inch of clearance per side for the cavity. If a charger or accessories ship in the same box, lay them out as the customer will see them and measure that arrangement.
Insert, closure and board
The insert does most of the protecting. Folded paperboard inserts with cut-outs are a common choice for lighter devices and are easy to print. For a heavier device, or to give the unboxing a cushioned feel, ask about a custom foam insert. Closures are usually a tuck end or a sleeve-and-tray style, and the tuck end is the simplest and quickest to pack. Folding carton paperboard in the 16 to 24 pt range holds its shape for a device of this size, and a coated white surface prints sharp color.
A word on what a paperboard box does not do. It is not a rigid gift case, it will not make a device waterproof, and it is not a substitute for a battery-rated shipping carton. If you ship devices with lithium batteries, shipping rules apply to the outer carton and you should confirm them with your carrier.
Print, finish and the required text
Most vape brands choose full-color CMYK with Pantone matching for the logo, then a matte or soft-touch coating for a quieter, upscale look. Spot UV on a logo, foil on a name or embossing on a mark add contrast on a white or dark box. Vape and nicotine products carry required warning statements and age restrictions, and these differ by product type and state. You are responsible for that regulatory text and for any label rules that apply to your product, so check them with your own regulatory adviser. We print the artwork you supply and can reserve a clear panel for the warning area on the dieline.
Before you approve a full run, order one finished sample and put the real device in it. Check that the device lifts out without a fight, that the lid closes without bowing, and that the warning panel still reads clearly once the box is folded. A fit problem is cheap to fix on one carton and expensive to find after five thousand.
